2 How do I know when my rotary kiln components need replacement, and what measurements should I take?

Rotary kiln components have predictable wear patterns based on location and operating conditions. Here are the key inspection criteria and replacement triggers for the most common parts:

Inspection checklist by component:

  • Kiln guard plates: Use ultrasonic thickness gauge at 6-8 measurement points per plate. Replace when remaining thickness falls below 50% of original. Also check bolt tightness — loose bolts cause vibration and accelerated wear.
  • Supporting rollers: Measure roller diameter at 3 axial positions (left, center, right). Replace when diameter loss exceeds 5% (roller body) or when surface spalling exceeds 20% of contact area. Check axial float monthly.
  • Kiln tyres (riding rings): Ultrasonic test for sub-surface cracks annually. Any surface crack visible to naked eye requires immediate engineering assessment. Check creep gap between tyre and shell quarterly.

Recommended inventory strategy:

  • Always in stock (critical spares): One full set of kiln guard plates per burning zone section, one set of inlet/outlet seal rings, one complete burner pipe nozzle. These are the highest-wear components with the shortest replacement window.
  • Planned order (annual shutdown spares): Dip tubes, inner cylinders, lifting blades — order 30 days before the annual shutdown. These are inspected during shutdown and replaced as needed.
  • Long-lead items (3-5 year replacement): Supporting rollers, thrust rollers, and girth gears have 5-15 year service life. Place replacement orders 3-4 months in advance of the planned shutdown.
  • Kiln tyres: 15-25 year service life. When tyres approach minimum thickness, plan replacement 6 months ahead. Kiln tyres are the longest-lead item weighing up to 150 tonnes.
